Designing a PCBA  for LED tiles in highway tunnels requires addressing extreme environmental stressors. Unlike standard led strobe warning light, tunnel fixtures face 24/7 operation, heavy vibration, and highly corrosive atmospheres.


Since tunnel lights operate continuously, heat dissipation is the primary factor in preventing LED lumen depreciation.

Aluminum substrate PCBA are better. They provide a direct thermal path to the heatsink of aluminum alloy structure outside, keeping junction temperatures low.


The insulating layer between the copper circuit and the metal base should have a high thermal conductivity 3.0 or higher.

Highway tunnels are chemically harsh environments due to vehicle exhaust (sulfur and nitrogen oxides) and salt-based de-icing agents.


Silver-plated LED lead frames are prone to "sulfur poisoning," which turns them black and kills light output. Using gold-plated finishes or sulfur-resistant LED packages is vital.


A high-grade silicone grease must be applied to the PCBA to protect solder joints and traces from moisture and corrosive gases.


If the driver is integrated on the LED module tile, Japan-made electrolytic capacitors are strongly recommended for high temperatures to prevent premature drying and failure.


Tunnels on high way often have long cable runs, which can lead to voltage drops or significant surges during maintenance or grid fluctuations.


On-board Surge Protective Devices (SPDs) or TVS diodes are necessary to handle electronic transients.

To maintain uniform brightness across many tiles, precise LED constant current drivers are required to compensate for any voltage fluctuations across the serial chain.


Constant airflow from passing heavy-duty trucks creates high-frequency vibrations and pressure wave "piston effects" .

Using high-creep-resistant solder alloys helps prevent fatigue cracks in joints over time.


Larger electronic components such as connectors or inductors should be reinforced with RTV silicone or epoxy potting to prevent them from vibrating loose.


A high-reflectivity white solder mask  is used to maximize light extraction. UV process must be applied to prevent yellowing over years of operation.


Strict color temperature (CCT) binning is required so that the tunnel maintains a seamless look and eye fatigue without visible color shifts between tiles.
